I need some tips on drilling Lexan windshield.

Drill the hole the wright size the first time , When I was making a windshield for my Kawasaki 610 Mule.
I drilled the holes one size smaller , then I drilled them to the correct size got almost all  the holes finish then the lexan crack on me.
On the next piece I drilled them the correct size and slower then I had no problem

Use drills with a 60 degree tip angle and minimal rake.
Lube with soap and water.
Go slow.

I use a unibit for drilling all plastics.  They work terrific, no cracking or tear-out.  You can get them with a wide variety of step sizes.

If you are using true LEXAN it should NEVER crack. I make race car windshields out of the 1/8th thick stuff all the time and drill and counter sink the holes ,and never has it cracked. I even use a pair of aviation snips to do the first pattern cut with NO cracking at all.
